About Our Corrugated Mailer Boxes
Our corrugated mailer boxes feature a one-piece folding design, requiring only simple folding for assembly without glue or tape, making them convenient and quick for packaging and shipping. Furthermore, they save a significant amount of space when laid flat, helping to reduce shipping weight and logistics costs compared to traditional cardboard boxes.

Wide Industry Applications

Mailer Box, Shipping Box or Rigid Box?
All three protect a product, but they solve different problems. A mailer box is a self-locking corrugated box built for one-touch assembly and a clean unboxing; a shipping box is a heavier corrugated container built purely for transit protection; a rigid box is a wrapped greyboard presentation box that rarely ships alone.
| Type | Protection | Unboxing feel | Cost per unit | Best for |
|---|---|---|---|---|
| Corrugated mailer | Good – E or B flute | Strong, brandable interior | Low–mid | DTC e-commerce, subscription |
| Shipping box | Excellent – double wall | Functional | Low | Transit only, outer carton |
| Rigid lid & base | Moderate – needs an outer | Premium | High | Retail, gifting, press kits |
Many brands ship in a mailer and present in a rigid box inside it. If that is your structure, the e-commerce boxes range is built for exactly that combination.
Flute Grades: What E-Flute, B-Flute and Double Wall Actually Do
Flute profile decides the trade-off between print quality, crush strength and thickness. It is the single specification most often left vague in a brief, and the one that changes how a box behaves in the parcel network.
| Grade | Thickness | Crush resistance | Print fidelity | Typical use |
|---|---|---|---|---|
| E-flute | ~1.5mm | Low | Best – fine detail holds | Light DTC items, retail-ready mailers |
| B-flute | ~3mm | Medium–high | Good | General e-commerce, stacking |
| BC double wall | ~6mm | Very high | Basic | Heavy or fragile goods, long transit |
E-flute is the default for branded mailers because litho-laminated or direct-print graphics stay sharp. If the box has to survive being stacked six high in a warehouse, B-flute is the safer floor. We quote the grade that fits your product weight rather than defaulting to the cheapest board.
Cutting Volumetric Weight: How Box Size Drives Your Shipping Cost
Most carriers bill on whichever is greater: actual weight or dimensional weight. Dimensional weight is length × width × height divided by a divisor – commonly 139 for inches-to-pounds in the US, or 5,000 for centimetres-to-kilograms in most metric markets. A box that is 2cm too large in each dimension can be billed at a significantly higher tier than the product inside warrants.
| Box size (cm) | Volumetric weight @ 5,000 | Billed as |
|---|---|---|
| 20 × 15 × 10 | 0.6 kg | Actual weight usually applies |
| 25 × 20 × 15 | 1.5 kg | DIM often applies |
| 30 × 25 × 20 | 3.0 kg | DIM almost always applies |
Right-sizing the box is usually worth more than negotiating the carrier rate. Send us the product dimensions and packing method, and we will propose the smallest internal size that still clears the insert and the closure – that is the calculation behind most of the cost reductions we deliver on reorders.
Insert Options for Fragile and Multi-Piece Products
A mailer box protects through the board; an insert protects the product from moving inside it. The choice depends on how many pieces ship together and how much shock the product tolerates.
- Corrugated fitment – die-cut dividers folded from the same board. Cheapest, recyclable, ideal for two to six rigid items.
- Paper-pulp moulded tray – compostable, good for bottles and jars, higher tooling cost.
- EVA or EPE foam – best shock absorption for electronics and glass, needs a separate recycling stream.
- Plastic or PET tray – highest protection, weakest sustainability story.
We produce corrugated fitments in-house, which is why they add little to unit cost. For products that need a cavity, the shipping boxes with insert and inner tray formats show the standard constructions; the plastic insert version covers high-shock items.
Printing on Kraft vs. White Corrugated
Corrugated soaks up ink differently from paper, and the board colour changes the result more than most brands expect. Direct flexo printing on kraft is the economical route and gives a deliberately raw, sustainable look; it cannot reproduce fine gradients or photographic imagery faithfully.
Litho-lamination – printing on paper first, then laminating it to the board – delivers retail-grade graphics with photographic depth, at a higher unit cost and a longer lead time. White-top corrugated sits in between: better colour fidelity than kraft, cheaper than litho-lamination. For a teardown of the options with costs, see our guide to custom corrugated shipping boxes.
Subscription and Repeat-Order Programmes
Subscription packaging lives or dies on repeat cost, not first-run cost. Two things matter: keeping the print setup batch consistent so reorders match the previous run, and designing the closure so it survives being opened and resealed if customers keep the box.
We hold printing plates and dielines for repeat programmes, so a reorder skips the setup step and the unit price drops. Where the monthly box changes content, a printed belly-band or a sleeve over a plain mailer is usually cheaper than reprinting the box itself each cycle – the approach described in our guide to creating custom subscription boxes.
